What does it take to develop a hypercar capable of reaching 445 km/h? For Bugatti, the answer begins long before a prototype rolls onto a test track.

The French marque has revealed how advanced simulation technology played a crucial role in shaping the Bugatti Tourbillon, allowing engineers to fine-tune every aspect of the car’s performance before it ever turned a wheel. The process is featured in the latest episode of A New Era, Bugatti’s behind-the-scenes documentary series.

Rather than waiting for physical prototypes, Bugatti’s engineers begin with a highly detailed digital version of the Tourbillon. Data from the engine, suspension and chassis is combined to create a virtual model that mirrors how the car is expected to behave in the real world.

This digital twin is then put through its paces in Bugatti’s advanced driving simulator, where test drivers can evaluate handling, steering, braking and ride quality under a wide range of conditions. One moment they’re tackling Germany’s legendary Nürburgring Nordschleife, and minutes later they’re testing high-speed stability on Italy’s Nardò circuit, all without leaving the simulator.

The virtual environment allows the team to experiment with different setups far more quickly than traditional testing would allow, while eliminating variables such as weather, tyre wear and track availability.

As the project progresses, the virtual findings are continually compared against real-world testing. Engineers gather data from prototype drives and feed it back into the simulator, creating an ongoing cycle where digital and physical development evolve together.

For a car capable of 445 km/h, every detail matters. The development team uses simulation to assess everything from high-speed stability and emergency lane changes to steering response, suspension tuning, torque vectoring and braking performance. More advanced testing is carried out using a full-motion simulator in Italy, where drivers experience realistic vehicle movement while refining the Tourbillon’s behaviour through demanding corners and changing road surfaces.

The technology also allows Bugatti to explore scenarios that would be difficult, expensive or potentially risky to repeat with physical prototypes, helping engineers arrive at real-world test sessions with a much clearer understanding of how the car should perform.

Rather than replacing track testing, simulation has become a powerful complement to it. Every kilometre driven in the real car improves the virtual model, while every virtual session helps engineers make better use of the limited time available with prototypes.
